Carbon-steel milling is often presented as a simple speed-and-feed table, but the result depends on the relationship between cutting speed, tooth load, engagement, tool reach and machine rigidity. A repeatable process records the assumptions behind the number and changes one variable at a time during the trial.
Write down the inputs
Identify the steel grade, hardness and condition, then describe whether the operation is face milling, slotting, pocketing, shoulder milling or finishing. Record cutter diameter, flute count, corner form, coating, cutting length, radial width of cut, axial depth and gauge length. Add spindle power, holder interface, workholding and coolant. Without these fields, two “steel” jobs may require very different loads.
Use the equations correctly
For diameter D in millimetres and cutting speed Vc in metres per minute, spindle speed is n = 1000 × Vc ÷ (π × D). Feed rate is Vf = n × z × fz, where z is flute count and fz is feed per tooth. The equations do not select the values of Vc or fz; use the cutting chart for the exact tool, grade and engagement. Reduce the starting load when the stick-out is long, the workholding is flexible or the operation is a full slot.
Read the first pass like a process engineer
- Chip shape: a controlled chip is different from a rubbed, powdery or recut chip. Check evacuation before assuming the cutter is wrong.
- Spindle load: a rising load at the same engagement can indicate work hardening, chip packing, deflection or a worn edge.
- Surface and burr: note the location and direction of marks. A repeating pattern may point to runout or a forced vibration.
- Wear: inspect after a defined cutting distance and record which flute or corner is wearing first.
Choose the matching BOFA family
Use a flat end mill for slots and shoulders, a ball nose for 3D surfaces and an indexable cutter when the removal strategy benefits from replaceable inserts. Compare the BOFA end mill range and ask for a chart based on the actual material grade and hardness. If a standard tool cannot reach the feature, include a drawing and request a custom configuration through the RFQ form.
FAQ
Can feed and speed be increased together?
Only after chip load, machine power, heat and engagement have been checked. Change one variable at a time during a process trial so the result remains interpretable.
Why does the calculated RPM still chatter?
RPM is only one input. Check tool overhang, holder runout, workholding, radial engagement and the machine’s natural frequency.
